Rigid Box Sizes: How to Measure and Pick the Right Fit

Rigid boxes feel premium because they are thick, firm and exact. That also means a wrong size cannot be fixed by squeezing or folding, so measuring carefully before you order matters more than with other box types. This guide shows how to size custom rigid boxes for skincare, candles, gift sets and similar products.

Measure the product first

Measure the finished product with its cap, lid or outer packaging on. Record length, width and height in inches. For a set, place every item the way it will sit in the box and measure the whole group. Always write the size as length x width x height.

Add room for the insert

Most rigid boxes use an insert to hold the product still. The insert takes space, so the inside of the box has to be larger than the product. A snug fit with about 1/8 inch of clearance per side is a common starting point, and thick foam or a molded tray needs more. Tell your supplier which insert you want before the size is final.

Rigid box styles

  • Two piece box: a lid that lifts off a base. Classic and simple.
  • Magnetic closure box: a lid with a hidden magnet. Popular for gifts and skincare.
  • Shoulder neck box: a lid that sits over a raised neck. Very premium.
  • Book style box: opens like a book. Good for sets.

Think about the whole set

If you sell one product today and a gift set later, decide whether you want one box that fits both or two sizes. Ordering a box that fits only one product can force a second order sooner than planned.

Shipping and weight

Rigid boxes are heavier than folding cartons, and carriers charge by weight and size. Check the shipped size with our box calculator. If you ship direct to customers, a mailer box outside the rigid box is often worth considering.

Common mistakes to avoid

  • Measuring the product without the cap or outer packaging.
  • Forgetting the insert thickness.
  • Ordering a large quantity before approving a mockup.
  • Choosing a style that is hard to open for your customers.
